Legacy System Integration with PowerApps for Manufacturing

Convert the burden of legacy data into the structured framework

Legacy System Integration with PowerApps for Manufacturing

Client’s Background

A multi-site manufacturing company relied on aging Access/SQL tools to support maintenance, inventory checks, and repair requests. Paper forms and manual data entry dominated daily work, creating delays and inconsistent records across plants. Stakeholders asked us to modernize without disrupting production or rewriting the existing ERP.

Project Challenges

These constraints are common to legacy systems in manufacturing, where operational knowledge is locked in forms, spreadsheets, and siloed databases. The client needed a path from paper to shop floor digitization that respected existing controls and uptime requirements.

A legacy ERP offered no mobile access for technicians on the floor

Heavy dependence on manual, paper-based logs slowed decision-making and introduced errors

No real-time analytics for supervisors and maintenance planners.

Slow request creation and support processes that required multiple handoffs and rekeying.

Solution Approach

We delivered a phased, vendor-neutral approach centered on PowerApps integration (1) with existing SQL Server data and ERP endpoints, avoiding risky back-end rewrites. The project goals were clear: enable mobile-first work, reduce paperwork, and surface live insights for supervisors. This selective, controlled PowerApps integration (2) delivered quick wins while laying a maintainable foundation for broader adoption exactly what legacy systems in manufacturing require when downtime risk is non-negotiable.

Discovery and Design

  • Mapped maintenance, inventory, and repair request flows end to end, identifying input points and approvals.
  • Prioritized paper-based process replacement where cycle time and error rates were highest.
  • Planned controlled pilots at one site to validate ergonomics, connectivity, and adoption.

010

App Suite (Power Platform)

  • Built a set of low-code mobile apps for: maintenance request tracking (create/edit, photo attachments, priority/status); equipment condition reviews (checklists, fault codes, comments); inventory lookups with barcode scanning with PowerApps to reduce manual entry.
  • Structured forms in Microsoft Dataverse for consistent validation and future reuse, while keeping master data in SQL/ERP.
  • Orchestrated Power Automate integration to route approvals, notify teams, and push updates to ERP tables where allowed.

011

Data & Integration

  • Configured SQL Server legacy data sync with selective tables/columns through secured connectors and gateway; no core ERP logic was altered.
  • Normalized plant/site tags and equipment IDs to support factory workflow automation across locations.
  • Surfaced KPIs in embedded Power BI dashboards for supervisors (requests by line/shift, SLA compliance, open vs. closed work orders).

100

Operations

  • Offline-friendly forms for low-connectivity zones; autosync on reconnection.
  • Role-based access via O365 groups to segment plants and teams.
  • Training kits for operators and supervisors; staged rollout by line and shift.

What Changed on the Shop Floor

Before: clipboard checklists, delayed transcriptions, and lost context once a shift ended.
After: technicians initiate and track jobs on tablets, supervisors see live backlogs, and inventory is scanned, not typed.

This is digitizing production processes (1) with a focus on outcomes: fewer errors, faster cycle times, and transparent SLAs across plants. The team embraced low-code automation (1) because it mapped cleanly to their rules, roles, and gating, without demanding a risky ERP overhaul.

Results

The initiative demonstrates how Power Platform for factory workflows (1) can augment legacy systems in manufacturing without rewriting core code, while steadily digitizing production processes (2) that matter most.

Results

Key outcomes included:

60% faster request handling: forms pre-validated, routed instantly to the right team.

Paper eliminated from the target flows; records now searchable and auditable.

24/7 access to PowerApps on operator tablets with offline capture and sync.

Integration with the existing ERP preserved business logic - no disruption to settled accounting or scheduling routines.

Real-time dashboards gave managers immediate insight into open work orders, MTTR by asset class, and bottlenecks by shift.

Lessons Learned

01

Start with the shortest, highest-friction flow. Converting maintenance requests first delivered immediate ROI and reduced pushback.

02

Respect “golden” data. Leave master records in ERP; use Power Automate integration to pass only what's necessary.

03

Design for low signal. Offline caching and sync reduced frustration in steel/concrete environments.

04

Measure adoption, not just usage. Dashboards tracked paper usage decline and SLA adherence, proving value to leadership.
